Have you thought about using off-the-shelf spline shafts instead of the square shaft and the printed adapters?

Yep, the stratasys fortus "tips" (what they call their nozzles) are all in the 100$+ range, so this is not the most expensive, but it might be the most expensive that fits a standard M6x1 thread

I started a print of that Deathstar, but in 215% scale two days ago, the first half was a 66h print with 460g XT-CF20, unfortunately we had a power outage after about 43h... :-x http://i.imgur.com/LTo5o47.jpg (It is not printed with a ruby, but with a stainless steel nozzle, as a attempt to wear it ...

If you used a dual extrusion machine, instead of the Ultimaker PVA you could use E3D scaffold wich is supposed to work well in combination with their Edge filament, so it could very well work with other Co-polyester filaments. Or Polymaker PolySupport that is especially made to be used as breakaway ...

Well... it got huge printing volume, but it also got a open design, a moving bed, dual nozzle without any kind of nozzle-lift, and a bunch of printed parts on a $3000 printer... not too impressed...

The critical point is the socket mounted stepper drivers that do not got enough copper surface to take all the heat away. They are very likely to overheat without the cooling fan, wich causes them to temporarily shut down and you get really bad layer shifting etc. Most other boards with socketed dri...
